Please send the output of the following commands:

grub-probe -v /usr
cat /proc/mounts
cat /boot/grub/device.map
grub-mkdevicemap -m -

No, that creates other problems (unifont.pff is too big for /boot/grub).

Agreed.  I'll try to make this part fault-tollerant.
